How a Wire-O Book Is Punched, Hung and Closed
Wire-O happens entirely after the printing is finished, which is why it can be added to almost any book without changing how the pages are imposed.
One, the pages are printed as single leaves and collated. There are no folded signatures, so page one to page forty stack in order like a ream, cover on top.
Two, the block is trimmed, then punched. A die drives a row of rectangular holes down the binding edge. The hole pitch is either three per inch or two per inch, and the block thickness decides which.
Three, the wire is hung. A length of twin loop wire is cut to the book height and the loops are dropped through the holes while the wire is still open.
Four, a crimping bar closes it. The bar squeezes the open C of the wire into a cylinder. The loops meet, the pages are captive, and the book is done.
The one number that governs the whole sequence is the thickness of the trimmed block. Wire diameter has to run about an eighth of an inch larger than the block, or the pages pinch against the loop and the book stops lying flat. What Lay Flat Actually Buys You, and What It Costs
A lay-flat bind is worth paying for when someone has to work from the page with their hands busy. A line cook following a recipe, a technician holding a torque wrench, a trainee filling in a workbook: none of them can spare a hand to hold a glued spine open, and none of them want the book snapping shut halfway through step four. Pages that rotate a full turn also mean the book takes up half the desk it would otherwise need, because it can be folded back on itself.
The cost is the spine. There is nothing to print on, so the book is invisible the moment it is filed upright, and the title has to live on the front cover alone. Wire loops also travel badly. A twin loop wire that gets crushed in a shipping box or a backpack stays crushed, and a flattened loop drags on every page turn afterward. Plastic coil springs back from the same abuse, which is the honest reason field manuals lean plastic.
There is one more limit worth knowing before you commit. Because the pages are single leaves, an image that crosses the gutter has to survive a punched hole running through the middle of it. Full bleed spreads belong in a saddle stitched booklet, where the fold keeps the two halves aligned, or in a perfect bound book where the glue line at least does not remove paper. Read the last column and the first together. Saddle stitching is an order of magnitude cheaper per copy at volume, which is why it stays the default under 60 pages for anything handed out rather than worked from. Mechanical binding is the expensive option here, not the budget one: at ten copies the coil book costs about five dollars more per book than the same page count glued. That surprises people who assume glue is the premium process.
One practical note on stock. A mechanical bind is the only one of the four that will happily mix paper weights in a single book, so tab dividers, a heavier chart section, and a clear polypropylene cover all drop in without changing the bind. Leave half an inch of clear space on the bound edge and keep anything you actually need to read at least three quarters of an inch in. The punch removes paper, and the closed wire sits proud of the edge, so a page number or a running head placed too close either gets punched through or hides behind the loop. Also remember the book flips, so the binding edge stays on the same physical side for every page rather than alternating left and right the way a folded booklet does.
